Aluminium behaves very differently from steel. It requires much higher welding currents due to its conductivity, and traditional spot welders — designed for steel — don’t generate enough power or heat for a reliable aluminium weld. 
to weld the same thickness of car body panel as a steel one your spot welder would need to be 4 times bigger and more powerful than currently exists in the market. This Is why for aluminium automotive body repair alternative methods are employed. 

To join aluminium body panels, bodyshops must use approved methods such as:

  • Riveting with bonding adhesives

  • MIG brazing or aluminium MIG welding

  • Specialist aluminium welding systems (not conventional spot welders)
